The rapid growth of electric vehicles (EVs) has introduced significant challenges in developing manufacturing processes, including testing, which is crucial for enhancing production throughput, improving product reliability, and optimizing costs.

Testing Solutions for Essential EV Modules

The integrity of electrical connections between battery cells is critical for both performance and safety, making connection testing—whether through ultrasonic wedge or laser bonding—a vital step in manufacturing. To meet the demands of high-volume production, an electrical flying prober is the most efficient solution. These systems offer exceptional flexibility, capable of handling various battery types, but must be large enough to accommodate even the biggest formats. In response to the growing demand for reliable connection testing in battery packs, Seica has introduced the Pilot BT, Pilot BTV, and Pilot H4BT flying probe systems.

The Pilot BT, displayed in Booth #3630, can perform precise, parallel Kelvin tests on over 32 cells simultaneously from the TOP side of the battery pack, reaching speeds of nearly 4,800 cells per minute. It features a large test area (1200 x 1200 mm) and a Bosch system for efficient handling.

For more complex configurations requiring multi-sided access, Seica’s Pilot BTV (Vertical Battery Tester) offers automatic access on three sides, making it ideal for “double” battery packs needing bonding tests on both sides and BMS access on the TOP side.

On September 11, 2024, Seica S.p.A. was awarded the prestigious 2024 Mexico Technology Award for its Pilot BTV during SMTA Guadalajara. The Pilot BTV, celebrated for its innovative three-axis probing and comprehensive testing features, sets a new standard in EV battery testing by significantly enhancing accuracy and coverage.

For labs or production lines with a high mix of products and medium volumes, Seica offers the Pilot H4 BT, equipped with four independent axes for rapid, parallel testing of two bondings simultaneously, with a test area of 800 x 540 mm and speeds exceeding 600 tests per minute.  Seica’s extensive experience has driven the development of these advanced, optimized solutions, meeting the evolving demands of EV battery pack testing with reliability, speed, and flexibility.

Battery Management System

The Battery Management System (BMS) is a key component, crucial for the performance, reliability, and longevity of batteries. Seica’s Compact BMS is equipped with specialized tools and battery cell simulators designed to carry out comprehensive functional testing of the BMS by accurately simulating the cell’s behavior. At Booth #3630 Seica experts will provide technical information and support.

ACIR Testing with Seica’s Mini 80: Optimizing Battery Pack Quality

To ensure high-quality battery packs, cells must undergo a rigorous process to measure their internal resistance (IR). This includes the use of ACIR (Alternating Current Internal Resistance) testing, typically at 1kHz with a 100mA current. Seica’s Mini 80 system is specifically designed for ACIR testing, offering a solution that can be integrated directly into an automation line for efficient and precise measurements. The Seica ACIR solution will allow visitors to test their batteries immediately at Booth #3630.

Electric Motor Testing with Seica’s EMT EOL Line

Electric motors convert electrical energy from the inverter into mechanical power to drive vehicle wheels, often exceeding speeds of 20,000 RPM. Comprehensive testing of an electric motor’s performance requires specialized systems and expertise. Seica’s EMT EOL line is designed for this purpose, featuring three models (250/600/3000) to accommodate a wide range of motors. Testing involves using a torque sensor to measure maximum force and simulating vehicle load with a secondary motor, which can act as a braking motor or simulate regenerative braking. In regenerative braking tests, the motor acts as a generator, sending energy back to the inverter to recharge the battery.
